I need to create a couple "wedges" of filler approximately 2" x 4" and at their thickest maybe 3/4"

Something sandable, and something I can rely on not to crack/shrink/expand down the road. It won't be supporting any weight or be exposed to the elements. It will be used to build up some depth/thickness on a couple small pieces of 1/8" birch plywood so it will need to have a good strong bond to that. So far the only thing I've come across is wood filler, some kinda plastic epoxy/resin, or Bondo which I don't think will do well in an application as thick as 3/4"

What are your suggestions?

I would definitley say you need something other than bondo, preferably some fiberglass infused filler, like rage gold. When I did my sail panel pods for my tweeters, I used only bondo, and the reviews said it was obvious that I used bondo instead of something with some fiberglass in it (lots of bumps). Next time, I will take the time to use something with some fiberglass in it to make it blend better.

But for that thick, you could almost make a filler piece to fit in that gap, and blend it with some fiberglass reinforced filler, etc.

I measured today. It will be 5/8" thick at the thickest point.

I need to make a trip to the wood shop today and grab some stuff so I'll see if maybe I can find something there to stick in the gap and use less filler.

Any other suggestions are welcome too!

rage gold is not a fiberglass reinforced filler...

you need a short strand reinforced filler like duraglas,dynaglass,marglas, etc...none of that stuff is very sandable, so you would have to come back with a standard lightweight filler to finish it off.

Thanks for the replies guys. What if I were to fill the majority of the space with a heavy platic epoxy and then finish it off with some wood filler/bondo/etc?

Where can I investigate duraglass et all?

if you mean filler for resin then baby powder is a common choice. I like to use Qcell. it's used for repairing surfboards, when they need to be light, but strong.

So what do you do with that stuff, just mix it w/ like fiberglass resin which thickens it up and then add a little hardener to solidify it?

yes.

if you want it to be extra strong you can add in some milled fiberglass fibers and make you a homemade kitty hair style filler.

liquid plastic. It is flexible enough that with movement it won't crack and it is easily sandable.

Also hzemall has some that I've heard is even better. But it also cost more.

Duramix has some also, but you have to use their nifty gun and tips. It is a bit harder than the stuff Robert listed, but it dries a LOT faster and has some definite uses. I just wish it wasn't so friggen expensive.

i use fiberglass filler with kevlar strands, very tough.
some stuff i'll just use truck bed liner, hardens to a plastic and is pretty durable and sandable.

i usually just use reinforced stuff and scuff the hell out of the panel im bonding to and i havent had any problems yet but i need to get on some stuff designed for it.

i have duramix also before but you are right its not cheap

I use it mostly for molding radios in. It is way easier to sand than kitty hair. Also it won't crack like body filler (rage gold, etc.) if you have to do more than just a skim coat.

Even twisting a piece, I've never had that stuff crack.

The stuff Robert linked to takes a bit longer to dry. Once it dries it sands easily. You use caulking guns you buy at Wal-mart to dispense it.

I would like to try the hzemall stuff. I've heard it is a different league as far as quality.
